Sizing a Card and Envelope That Actually Fit Each Other
A beautifully made card that will not go into its envelope without creasing a corner, or that rattles around loose inside one three sizes too big, undoes a lot of careful work at the very last step. Sizing a card and its envelope together — rather than picking each in isolation — is a short piece of arithmetic that pays for itself every single time you make one.
Clearance: the gap that makes an envelope usable
An envelope sized identically to its card will not accept the card without forcing it, because paper needs a little room to slide in without dragging or creasing at the corners. That gap is called clearance, and it is added to both dimensions of the card to get the envelope’s interior size. A snug fit adds about 3 mm per dimension — a formal, close fit with almost no play. A standard fit, the everyday default, adds about 6 mm. A roomy fit adds about 10 mm, useful for a card with any bulk to it — multiple layers, an embellishment, a small enclosure tucked inside. For an A6-sized card at 114×159 mm, that works out to an envelope interior of roughly 117×162 mm at a snug fit, 120×165 mm at standard, or 124×169 mm roomy. Matching against a standard size instead of a custom one
If you would rather buy ready-made envelopes than make your own, the practical question flips: given your card, which standard size actually fits it? An A6-sized 114×159 mm card matches its own named A6 envelope exactly, with a 121×165 mm interior and a small margin already built in. A slightly smaller 100×148 mm card — a common size for small notecards — still fits comfortably inside that same A6 envelope, since it is the smallest standard size with enough room on both dimensions; it does not warrant sizing down further because the next size down, A1 (4-bar) at 89×124 mm, would be too tight. A 95×135 mm card, on the other hand, is small enough to fit the smaller A2 envelope instead, at 111×146 mm, without needing to size up to A6 at all. The point of checking rather than guessing is that “close enough” sizes often round to a different standard envelope than instinct suggests, and buying the wrong one means an awkward, oversized fit.
Cutting the flat blank the card comes from
Before any of that, the card itself starts as a single flat blank, cut to a size that folds down to the finished dimension — and getting the blank size right depends entirely on which way the fold runs. For a 114×159 mm A6 card folding at the side (a hinge running top to bottom, like a book), the blank needs to be twice as wide as the finished card and the same height: 228×159 mm, scored down the middle at the 114 mm mark. Fold the same finished size at the top instead (the hinge running side to side) and the blank instead needs to be twice as tall: for a 127×178 mm A7 card folded this way, that is a 127×356 mm blank, scored across at 178 mm. Cutting a blank the wrong way — doubling the wrong dimension — wastes an entire sheet of good cardstock, so it is worth confirming the fold direction before you cut, not after.
What "fits standard mail" actually means in practice
Beyond fitting the card, an envelope also has to travel through a postal system, and a few practical habits keep that painless without needing to memorise anyone’s exact regulations, which vary by service and change over time. Rectangular envelopes move through automated mail sorting more easily than square ones, and several postal services charge a surcharge for square or unusually shaped mail, so a rectangular card and envelope is the safer default unless you specifically want the square look and are prepared for that extra cost. Very thick or bulky envelopes — several layers, an embellishment, anything with real depth — can tip into a heavier or non-machinable rate, so a roomy clearance is about fit, not an excuse to stuff an envelope with everything you own. And a card that is unusually small can fall below a postal service’s minimum mailable size, another reason the standard A-line range is worth sticking to for anything you plan to actually send rather than hand-deliver. When in doubt, a finished, stuffed envelope on a kitchen scale next to your postal service’s current published rates settles it faster than a size chart ever will.
Working from the envelope back to the card
Occasionally the constraint runs the other way: you have a specific envelope already — inherited, bought as a bulk lot, left over from a previous project — and need to know what card will fit inside it, rather than choosing an envelope to fit a card you have already decided on. Subtract the same clearance figures in reverse from the envelope’s interior dimensions to find the largest comfortable card size, and check that figure against the standard sizes above to see whether it lines up with a familiar finished dimension or needs to be a custom, slightly unusual size instead. Either way, the fitting logic is identical; only the direction you are solving it in changes.
Lining an envelope for a finished look
A plain bought envelope can look noticeably more considered with a paper liner glued inside the flap and upper portion, and sizing the liner correctly is a smaller version of the same fitting exercise. A liner cut to the full interior size of the envelope will bunch and crease when the envelope is sealed, since it now has no room to move inside a space it exactly fills; cut it a few millimetres smaller on each side than the envelope’s interior instead, shaped to follow the flap’s outline at the top, and glue only along the upper edge so the liner can flex slightly as the envelope is handled. The same clearance thinking that sizes an envelope around a card applies here in miniature — a liner needs its own small allowance against the space it sits inside, not a dead-exact match.
Batch-cutting envelopes alongside the cards
If you are making your own envelopes rather than buying them, cut them in the same batch session as the cards rather than as an afterthought once all the cards are finished. Envelope templates for a given finished size are reusable across an entire run, so tracing or die-cutting them all at once, immediately after settling on a final card size, avoids the situation where a small adjustment made partway through the card batch — a slightly different fold, a layer that added a millimetre of thickness — goes unnoticed until you discover the first ten envelopes no longer quite fit the last ten cards. Treat the envelope as a spec locked in alongside the card’s final size, not a separate decision made afterward.
Sending more than one card in the same envelope
Occasionally you want to post two or three cards together — a set, or a card alongside a smaller matching gift tag — and that changes the sizing question again, since the envelope now needs to comfortably clear the combined thickness of the stack, not just the size of a single card. Sizing for the largest individual card’s length and width as usual still applies, but treat the clearance choice more generously than you would for one card alone: a roomy fit, rather than standard or snug, gives the stack the room a single-card calculation would not account for, and it is worth physically test-fitting the actual stack of cards into a sample envelope before cutting or buying a whole batch, since stacked thickness is exactly the kind of thing that is easy to underestimate on paper.
Keeping a small set of go-to sizes
Rather than re-deriving a card and envelope pairing from scratch for every new project, it is worth settling on two or three go-to finished sizes you use often — a small notecard size, a standard greeting-card size, an invitation size — and keeping their blank dimensions, score positions, and matched standard envelope written down somewhere you can find quickly. New designs can then be built to fit one of those known sizes rather than inventing a new dimension every time, which also means any envelopes or liners cut in batches ahead of time will still be useful for whatever design comes next, instead of being sized for a one-off card you will not repeat.
None of this is complicated arithmetic, but it is exactly the kind of arithmetic that is easy to skip when you are eager to start decorating — and exactly the kind that turns into a wasted card and a re-cut blank when it is skipped. Size the envelope to the card, the blank to the fold direction, and the card to the envelope you already own when that is the constraint, and the fit is right before a single layer of decoration goes on.
